The Two Types of Form Fill Seal Machines
Form fill seal (FFS) refers to a packaging process where a machine forms the pouch from flat roll stock film, fills it with product, and seals it — all in one continuous operation. There are two orientations:
- Horizontal Form Fill Seal (HFFS) — the film travels horizontally through the machine. Product is dosed from above into a horizontally-oriented pouch.
- Vertical Form Fill Seal (VFFS) — the film travels vertically, with product falling downward by gravity into a vertically-oriented tube that gets sealed into a pouch.
Both produce sealed pouches. They do it differently — and that difference matters for powder products.
How HFFS Works — Step by Step
- Film feeding: Roll stock film is loaded onto the machine and feeds horizontally through the system.
- Pouch forming: The film is folded and sealed on three sides, creating an open-top pouch.
- Filling: An auger fill system doses a precise weight of powder into the open pouch.
- Top sealing: The top of the pouch is heat sealed, creating a four-sided seal.
- Cutting: Individual pouches are cut from the continuous film.
- Exit: Finished, sealed pouches exit the machine and go to packout.
Why HFFS Is Better for Powder Fills
For fine powder products like pre-workout, protein, collagen, and electrolyte blends, HFFS has significant advantages over VFFS:
Fill weight accuracy
HFFS uses an auger fill system that doses powder by rotation — highly accurate for consistent fill weights at low fills (as low as 9 grams). VFFS typically uses gravity-assisted or volumetric filling, which introduces more variance at lower fill weights. For products where a 30g pouch needs to consistently be 30g, HFFS performs more reliably.
Powder containment
In VFFS, product falls downward through a vertical tube. Fine powders create dust that can contaminate the seal area, resulting in weak seals or seal contamination. In HFFS, the fill zone is separated from the seal area by design — powder stays where it belongs.
Hygroscopic powders
Powders that absorb moisture quickly — allulose, certain fibers, some protein blends — are more manageable on HFFS because exposure time in the fill zone is controlled and the seal happens immediately after filling. VFFS's open vertical tube exposes powder to ambient air longer.
Seal quality
HFFS heat seal dwell time is independently controlled on each seal, giving operators more precision over seal quality. This matters for thick or barrier films where consistent seal temperature and dwell time are critical.
